You seem to have it all pretty sussed there mate.
This might,and probably is a stupid idea!But you could drill a couple of holes through those curve support pieces and put some bolt's through them to lock them all up together tight.Get your bottom and square end 's lined up when locking them up.Then you can sand the curved edge's of the styrene to get them all pretty much the same.I think that would work,but don't hold me to it!!
